Summary
Corrosion Under Insulation (CUI) was severely impacting the operational performance of a Heat Exchanger at a US based petrochemical facility. The ageing asset was prone to corrosion and moisture damage, and each incident was costing the site up to $7million in lost production time.
A solution was required to proactively address the issues caused by CUI and to improve inspection and maintenance processes at the site. CR:LR, was installed on the Heat Exchanger to continuously monitor the asset for CUI, providing early detection of corrosion risk and enabling targeted maintenance to reduce downtime and costs.
Challenge
Given its proximity to a cooling tower, the Heat Exchanger was particularly prone to damage caused by moisture ingress. As a result, it was experiencing recurrent CUI which was significantly reducing its performance, leading to increased operational downtime
Solution
Detecting Damaged Cladding Within 7 days at a US Petrochemical Facility
Implementation
- The installation of CorrosionRADAR’s Remote CUI Monitoring solution was carried out so the customer could access accurate, location-specific data on CUI risk.
- During a planned shutdown, corrosion and moisture sensors were fitted to the Heat Exchanger under the supervision of CorrosionRADAR’s engineers. The sensors were deployed in a helical formation to ensure wide-scale coverage, targeting critical monitoring locations for precise detection of moisture ingress and corrosion activity.
- Once operational, the sensors transmitted data via LoRa connectivity to the CR:CLARITY software, where enhanced analytics provided the customer with clear visibility of localised risks and the asset’s expected corrosivity profile.
Outcome
- Following the installation of CR:LR, the CR:CLARITY dashboard identified moisture ingress caused by significant breaches in the Heat Exchanger’s cladding.
- The moisture sensors highlighted precisely where moisture was affecting the asset, and engineers were able to repair the cladding. This intervention reduced the risk of a more serious process safety incident that would likely to lead to a full shutdown.
- The success of this deployment has enabled the customer to move away from visual, calendar-based inspections towards a more effective, data-driven inspection programme; saving time and money, while significantly advancing the safety and environmental operations of the business
